Specify a warehouse order picker forklift with three numbers, not with a brand name: the highest pick face in your racking, the narrowest aisle the truck has to work in, and the number of order lines one operator can pick per hour. Get those three wrong and the machine that was supposed to cut labor cost becomes the most expensive pallet stand in the building. The gap is measurable. Lifting the picker instead of the pallet removes 20 to 30 seconds from every piece pick, which is about seven operator-hours a day in a 1,000-line operation, or roughly $38,000 a year at a $22 loaded hourly rate.
An order picker forklift is a powered industrial truck that lifts the operator to the rack face so stock can be picked by hand at height; it is not a counterbalance forklift with a taller mast. The platform travels with the load, so one machine can serve a 10-meter pick face and a ground-level tote in the same aisle pass.
Definition: an order picker is a lift truck with an elevating operator platform and a separate load deck, engineered for piece and case picking rather than full-pallet transport.
Every unit carries the same core hardware: a mast or guide system, a gated operator platform, a load deck sized for your tote, controls mounted on the platform itself, and a deadman pedal that stops the truck the moment the operator steps off. Guidance separates the productive trucks from the rest. Wire-guided and rail-guided models steer themselves down the aisle at 8 to 10 km/h, while free-roaming models depend on the operator and rarely exceed 6 km/h in a narrow aisle.
| Truck type | Lifts the operator | Working height | Minimum aisle width | Best suited to |
| Low-level order picker | Yes | 2.5 to 3.0 m | 2.4 to 3.0 m | First and second level case picking |
| High-level man-up order picker | Yes | Up to 12 m | 1.7 to 2.4 m | Mixed pallet and piece picking in high-bay racking |
| Reach truck | No | Up to 10 m | 2.7 to 3.2 m | Put-away, replenishment and full-pallet moves |
| Counterbalance forklift | No | Up to 6 m | 3.5 to 4.5 m | Dock work, yards and heavy pallets |
Size the truck from the racking outward and start with the height you really pick at. A machine rated for 10 meters is wasted money when 90 percent of your lines come off the first three beam levels, and a man-up picker costs 30 to 40 percent more than a low-level unit of the same capacity. Measure your 95th percentile pick face, add 300 mm of clearance for the operator and the load, and specify to that number.
Aisle width eliminates options faster than price does. A wire-guided man-up truck needs 1.7 to 2.4 m of clear aisle, a reach truck needs 2.7 to 3.2 m, and a counterbalance truck needs 3.5 m or more, so a fixed racking layout usually rules out half the market before you open a quotation. Platform capacity is the third trap: operator, gate assembly and load all count against the rated capacity, so a 1,000 kg truck carrying a 90 kg operator and a 300 kg pallet is already working at 39 percent of its rating before the mast reaches full height.
An order picker beats a reach truck as soon as more than half of your lines are piece or case picks taken above 2 to 2.5 meters. Full-pallet work is the opposite case: if most moves are pallets in and pallets out, a reach truck does the job for less capital and less operator training.
Run one shift of arithmetic. At 1,000 lines and 25 seconds saved per line, the picker returns 6.9 operator-hours a day. At $22 a loaded hour across 250 shifts, that is $38,000 a year against a purchase price of roughly $35,000 to $55,000 for a man-up unit with battery and charger. Payback lands inside 12 to 18 months, before you count the shorter onboarding curve and the lower exposure to fall injuries.
The order picker wins when
The reach truck wins when
Any order picker that raises an operator must be ordered with an enclosed self-latching gate, a rated anchor point for a body harness and an interlock that blocks platform lift while the gate is open. Those three items are not options on the purchase order; they define the machine.
The most common citation pattern is not the truck itself. It is a gate interlock that has been bypassed so an operator can reach a few centimeters deeper into the rack, which turns a compliant machine into an unprotected fall hazard in one shift.
Order pickers repay their cost fastest where SKU counts run into the hundreds and units per line stay in single digits, which is the standard profile of private-label cosmetics. A lip gloss stocked in 70 shades turns one product into 70 pick faces, and a 113-color eyeshadow range does exactly the same thing on the next shelf.
Our own facility at Shanghai Hexuan Shu Industrial Co., Ltd. has produced fragrance, makeup and skin care under the Daimiya brand since 2013, and most of what leaves the building is mixed-case, low-MOQ private-label stock rather than single-buyer pallets. When the average order line is 2.5 units and the average pallet holds 1,800, the walk-back-and-climb step becomes the dominant cost, and a raised platform deletes it from every line.

The rule that comes out of this is simple: count pick faces, not products. Once a single category passes a few hundred faces, the labor saved by lifting the operator outweighs every other line on the specification sheet, including the purchase price.
Budget 8 to 12 percent of the purchase price per year for maintenance, and treat battery chemistry as a throughput decision rather than a line item. Lead-acid packs need an eight-hour charge plus an eight-hour cool-down, which forces a second battery, a change bay and a ventilated charging room in multi-shift operations.
| Factor | Lead-acid | Lithium-ion |
| Charging routine | 8 hour charge plus 8 hour cool-down | Opportunity charging during breaks |
| Battery changes | Required for multi-shift work | Not required |
| Cycle life | 1,200 to 1,500 cycles | 3,000 to 5,000 cycles |
| Upfront cost | Lower | Two to three times higher |
| Best fit | Single-shift operations | Two and three shift operations |
Lithium-ion costs two to three times more up front and earns it back through opportunity charging, no watering, no battery changes and a working life that outlasts two lead-acid packs. For a single-shift operation, lead-acid still makes financial sense. For two or three shifts, the battery change is the hidden labor cost that never appears in the quotation.
An order picker raises the operator to the pick face for hand picking. A stock picker lifts only the load. Some suppliers use the two terms interchangeably, so check the datasheet for an elevating operator platform and a rated platform capacity before comparing prices.
Man-up models commonly reach 12 meters, and special versions go higher, but the safe working height is whatever the derated capacity plate allows once the operator, gate and load are counted. Free-roaming trucks are generally limited to lower heights than wire-guided or rail-guided machines.
In the United States, order picker operators fall under the powered industrial truck training rule at 29 CFR 1910.178(l), which requires instruction, practical training and an evaluation, with re-evaluation at least every three years. Several other jurisdictions add a working-at-height certificate for man-up platforms.
Check the truck before every shift: gate interlock, deadman pedal, brakes, horn, mast chains, forks and battery. Record the result. That log is the first document an inspector requests after an incident, and it is also how you catch an interlock that has been tied open.
